Removal and installation of a 4-cylinder engine (Audi 100 C4)

Removal



Mark the location of the hood and hinges and remove the hood. Relieve the fuel pressure. Disconnect the wire from the negative battery terminal.

Remove the two clamps securing the radiator grille, unscrew the screw from the bottom of the grille at the top and remove the grille.

Release the right and left sides of the air conditioner condenser. Tie the condenser away from the radiator.

Remove the rubber air duct from the throttle body.

Disconnect the hose from the air duct and auxiliary air flow regulator.

Disconnect the fuel lines from the cold start valve and from the fuel injectors. Plug the ends of the fuel lines. Remove the injectors from the cylinder head.

Remove the fuel distributor, air flow sensor, fuel injectors and air filter from the vehicle as a unit.

Remove the bolts securing the front engine mount and chassis. Remove the mount.

Loosen the nuts on the outer half of the crankshaft pulley and remove the V-belt.

Warning: The potentiometer refrigerant expands and evaporates into the atmosphere at a temperature of 28°C. It is dangerous if it comes into contact with the eyes, and this gas also emits toxic substances in the presence of a flame. To avoid injury, always wear protective glasses and gloves when discharging the air conditioner.


Discharge the air conditioning system as necessary.

Disconnect the air conditioning lines from the compressor and plug the open ends.

Remove the crankcase ventilation hose from the valve cover.



Tie the air conditioning hoses away from the engine.

Unscrew the air conditioning compressor mounting bolts and remove the compressor.

Open the heater control valve completely.

Remove the cap from the distribution tank and drain the coolant.

Disconnect the upper and lower radiator hoses from the radiator.

Disconnect and mark the radiator fan and thermal switch wires on the radiator. Remove the radiator with the fan and shroud as a unit.

Remove the power steering pump, if equipped, along with the hoses attached to it, set it aside and attach it to the body.

If the vehicle is equipped with a manual transmission, disconnect the clutch cable from the clutch release lever (mechanical clutch drive options).

Disconnect and label all engine wires.

Remove the fuel pressure regulator (above the oil filter) from the engine, leaving all fuel lines connected. Tie it aside.

Remove the air hose from the rear of the alternator, if any. Disconnect the blue wire coming from the alternator from the plug located between the battery and the rear of the engine, if any.

Disconnect the carbon filter hose from the air intake duct.

Disconnect the heater hoses from the engine.

Disconnect the throttle cable from the engine.

Disconnect and tag all vacuum hoses on the engine.

Disconnect the hose from the auxiliary regulator to the air intake duct.

Remove the three upper bolts securing the engine to the transmission.

Unscrew the nuts on the right and left sides of the engine.

Raise and securely support the vehicle. Disconnect the exhaust pipe from the exhaust manifold.



Remove the flywheel cover. If the transmission is automatic, remove the bolts securing the torque converter to the flywheel.

Caution: Mark the location of the converter relative to the flywheel for subsequent installation.


Remove the front engine mount bolts and remove the mount.

Disconnect and mark the starter wires and remove the starter.

Remove the two lower engine-to-gearbox mounting bolts.

Loosen the nuts on the right and left engine mounts on the auxiliary frame.

Remove the bolt from the front exhaust pipe support.

Support the gearbox.

Raise the engine to relieve the load on the engine mounts and carefully separate the engine from the gearbox.

Remove the engine from the car.

Installation



Carefully lower the engine into place and secure the engine mounts.

Connect the flexible plate to the torque converter and then install the starter.

Connect the exhaust system, using new gaskets if necessary.

Lower the vehicle and connect all wires and vacuum hoses.

Connect the intake air ducts, fuel vapor hoses, throttle cable and clutch cable, if equipped.

Install the fuel distributor and air flow sensor.

Install the radiator, fan and shroud as one unit.

Install the power steering pump, coolant hoses and air conditioning hoses.

Install the fuel injectors onto the cylinder head.

Install the vehicle accessory drive belts and connect all fuel lines.

Install the air conditioner condenser and radiator grille.

Install and adjust the hood.

Tighten the engine to gearbox bolts to 54 Nm, starter bolts to 19 Nm. Tighten the cold start valve, fuel pressure regulator and radiator mounting bolts to 10 Nm. Use a new gasket when installing the cold start valve.



Pump and recharge the air conditioning system.

Fill the cooling system and bleed air.

Test drive the car.

Caution: To reduce vibration, loosen all engine and subframe mounting bolts, then tighten them while the engine is idling. Tighten the front engine mount bolts to 25 Nm and the right and left mount bolts to 34 Nm.
