Removal and installation of 5-cylinder engines without turbocharging (Audi 100 C4)

Removal



Disconnect the wire from the negative battery terminal. Relieve the fuel pressure.

Drain the coolant.

Disconnect the radiator and heater hoses from the engine.

Remove the pressure regulator from the engine without disconnecting the fuel lines. Remove the cold start valve from the intake manifold without disconnecting the fuel lines.

Pull the fuel injectors off the cylinder head and secure the injectors and fuel lines to the side.

Caution: Close the injectors and cold start valve with caps.


Remove the air intake hoses and vacuum hoses from the throttle valve.

Remove the air filter and its covers.

At the top of the radiator grille, remove the hood cable guide from the bracket.

If you have air conditioning, do the following:
  • Remove the two clips from the top of the grille and unscrew the screw at the bottom. Remove the radiator grille.
  • Unscrew the capacitor mounting bolts.
  • Remove the hose from the air duct to the auxiliary air regulator and remove the air duct from the throttle body.
  • Remove the fuel distributor, air flow sensor, fuel injectors and air box as a unit.

Caution: When removing the fuel injectors, do not disconnect the fuel lines. Close the injectors with caps.

  • Remove the accessory drive belts.

Caution: Be careful when discharging the air conditioning system to avoid injury.

  • Discharge the air conditioning system as required. Remove and plug the air conditioning hoses and remove them from the engine.
  • Remove the upper and lower compressor bolts and remove the compressor from the engine.

Remove the power steering pump without disconnecting the hoses.



Remove the vacuum booster.

Remove the exhaust gas regulation valve (EGR).

Remove the windshield washer reservoir from the holder.

Remove the distributor cap and spark plug wires. Remove the distributor vacuum hoses.

Disconnect the throttle linkage from the engine.

If the transmission is automatic, remove the throttle rod.

Disconnect the wires from the oil pressure and coolant temperature sensors.

Remove the nuts securing the exhaust pipe to the exhaust manifold.

Remove the support bracket from the transmission. Remove the front engine mount bolts and remove the mount. Disconnect the ground bus from the left engine mount, if applicable.

Mark and disconnect all wires from the starter and remove the starter.

Mark and disconnect all wires coming from the generator and remove the generator.

If the gearbox is automatic, then through the hole for installing the starter, unscrew the bolts securing the torque converter.

Remove the lower engine-to-gearbox mounting bolts.

Support the gearbox and lower the car. Remove the engine and gearbox mounting bolts.

Remove the left engine mount bracket. Disconnect the right engine bracket from the right mount.

Raise the engine so that the crankshaft V-belt pulley is behind the radiator grille opening.

Carefully separate the engine from the gearbox.

Remove the engine by turning it to the right while lifting it.

Installation



Install the engine assembly and secure the supports.

On vehicles with automatic transmission, install the torque converter bolts. Tighten the bolts to 30 Nm.



Install the generator and all its wires. Install the starter and all necessary wires.

Install the engine support and ground bus.

Install the exhaust system and its bracket.

Connect all wires in the engine compartment, including the oil pressure and coolant temperature sensor wires.

Connect the throttle linkage. Install the distributor cap and spark plug wires.

Caution: Secure the opposite left distributor cap to prevent it from falling.


Install the washer reservoir.

Install the exhaust gas recirculation valve and vacuum booster.

Install the power steering pump and all drive belts.

Install the air conditioner compressor and condenser.

Install the fuel injectors, fuel pressure regulator and cold start valve. Install the hood cable guide to the bracket.

Install the air chamber cover and all necessary hoses.

Install the radiator, fill the cooling system and release the air. Connect the wire to the negative terminal of the battery.

Tighten the mounting bolts:
  • Engine to gearbox torque 58 Nm.
  • Starter bolts torque 19 Nm.
  • Air conditioner mounting bolts with a torque of 39 Nm.
  • Power steering pump and pressure regulator mounting bolts with a torque of 19 Nm.

Check all fluid levels and test drive the vehicle.

Caution: To reduce vibration, loosen all engine and subframe mounting bolts, then tighten them with the engine idling. Tighten the engine and subframe mounting bolts to 43 Nm.
